Or we could redesign the enclosure and switch connectors, adding 4 weeks to the timeline. The project was already tight. I rejected 12% of the first delivery (order 8110) due to the physical mismatch. That cost us a $22,000 redo and delayed the launch by one month.

But they shouldn't be expected to know how it interacts with a blood pressure monitor's battery layout. That's the device designer's job. I'd rather work with a specialist who admits their boundaries than a generalist who overpromises.
The project eventually shipped. The monitor passed IEC 60601 medical safety tests. And our client got a better product because we redesigned the connector interface. The surprise wasn't the failure—it was how much hidden value came from acknowledging what we didn't know.
Bottom line: If you're specifying connectors for a device, don't assume standard parts fit your application. Review the mechanical envelope, cable routing, and user interface. And ask your connector supplier honest questions—they'll respect you for it.
